INTRODUCTION
At Bulyanhulu Gold Mine in Tanzania, we recently completed stator insulation diagnostics on three key medium-voltage (6.6 kV) mill drive motors — the SAG Mill, Ball Mill, and Regrind Mill. These motors are the backbone of the ore processing circuit, and therefore their reliability directly impacts gold production.
Why Stator Insulation Diagnostics Matter
In tough mining environments, motor insulation wears down over time due to heat, moisture, vibration, and electrical stress. As a result, undetected insulation failure leads to motor breakdowns and costly unplanned downtime. However, early diagnostic testing helps identify problems before they become serious failures. In other words, testing today saves money tomorrow.
Tests Performed
To get a full picture of each motor’s condition, we carried out five key diagnostic tests:
- Insulation Resistance (IR) — First, this test measures leakage current to detect moisture or dirt in the insulation
- Polarization Index (PI) — In addition, this test tells apart surface dirt from deep insulation damage
- Hi-Pot Test — Furthermore, this confirms the motor can safely handle its operating voltage
- Capacitance Measurement — This detects physical changes such as air gaps or layer separation inside the insulation
- Tan Delta (Dielectric Dissipation Factor) — Finally, this is the most sensitive test for checking overall insulation health and aging
Results and Value
As a result of this diagnostic campaign, the team established a clear condition baseline for all three motors. Consequently, the maintenance team can now make informed decisions on servicing, repair, and safe operation.
